Long story short, I cracked one of my headlights.
I wanted to match the headlight size closely to the size of the hole in the hood, so a 3 1/2" headlight just wouldn't do. I ended up coming across these:
There were a few options to mount them, but after lots of math and several prototypes I created a couple brackets in ABS that I think turned out really well.
The fit for the lights into the hood was pretty snug on one hood. I tried fitting them into a second hood I had and found there was a slight ~2mm lip on the inside edge of the pressed hole. I expanded it (slowly, carefully, and slightly) with an exhaust pipe expander and everything fit great!
I put a 1mm offset in the bracket to ease installation for other hoods since these are old machines and I'm sure no two are exactly alike. I tried to engineer these to use the stock mounting hardware, but I was unhappy with the deflection present in the bracket. I definitely recommend a M6 x16 or M6 x20 SEM bolt to hold these. They can be mounted with the stock hardware, but thread engagement isn't ideal.
I also created another bracket that allows the headlights to protrude slightly more. I'm unsure which I like better, but I'll get some pictures posted later.
I'm considering producing these for sale, but I'm unsure what the market would be like since they are specific to these lights. I do have an extra set though.
