Long story short, I cracked one of my headlights.

I wanted to match the headlight size closely to the size of the hole in the hood, so a 3 1/2" headlight just wouldn't do. I ended up coming across these:

There were a few options to mount them, but after lots of math and several prototypes I created a couple brackets in ABS that I think turned out really well.

The fit for the lights into the hood was pretty snug on one hood. I tried fitting them into a second hood I had and found there was a slight ~2mm lip on the inside edge of the pressed hole. I expanded it (slowly, carefully, and slightly) with an exhaust pipe expander and everything fit great!

I put a 1mm offset in the bracket to ease installation for other hoods since these are old machines and I'm sure no two are exactly alike. I tried to engineer these to use the stock mounting hardware, but I was unhappy with the deflection present in the bracket. I definitely recommend a M6 x16 or M6 x20 SEM bolt to hold these. They can be mounted with the stock hardware, but thread engagement isn't ideal.

I also created another bracket that allows the headlights to protrude slightly more. I'm unsure which I like better, but I'll get some pictures posted later.

I'm considering producing these for sale, but I'm unsure what the market would be like since they are specific to these lights. I do have an extra set though.

Let me know what you guys think!

I possibly may be interested in a set once you finalize and determine price.

I assume 3d printed? Do you feel they will stand up to the vibrations and cold Wisconsin temps?

I like the inset in your pictures, matches the factory inset.

Looks great, good job!

They are 3d printed. I'm still testing the first run, but if my math is correct they should resist diesel vibrations for a great many years.

ABS is good down to -4 F. I'm not sure how low it gets in Wisconsin but even if it's colder there shouldn't be much of an issue. Vibration is really the major factor. Since this is braced; in part, by the hood it should reduce some of the stress to the bracket as well. That really depends on the clearances on installation though.

I did some torture tests to the first few iterations and changed the design several times to account for stresses these will likely never see in normal use.

Nice job.

Those 3d printers can come in pretty handy.

I have not used ABS yet though. Only the PETG.

I'm gonna have to start experimenting with other "flavors" one day.

Fantastic.

I've been on the fence about getting a 3D printer. This may make me go get one.

But that is a large printed part.

Out here, i would also be concerned about temps.
Where my tractor lives, it might see minus 18F, and plus 120F.
At 120F, nothing lasts very long. You could check the dash board condition on your car/truck and verify.

Minus 18F? Really?! In AZ! Wow, that's crazy low. I never knew.

in NW Wisconsin we see that on occasion. But usually stops at around -16 F in the cold years.

I think ABS thru a 3D Printer would be good for what anyone needs for ABS.

3D print it, scan it, and CNC in aluminum for those with drastic temp changes.

Nice.
Will you be posting the STL on any of the community sites?
