How do you cut that thick material? Is there a professional laser cutting machine hidden in the basement? :)

Here are the tools I used to make the hooks out of 25 mm flat mild steel. Nothing fancy, but it works.

If I can I'll use the Bosch steel cut-off saw. The blades are expensive but it works really well. I was sceptical at first but now love it. I built it into a frame that supports the pieces I'm cutting and also allows the saw to rotate up to 45 degrees so pieces are still supported by the bench for angle cuts.

With a new blade it cuts through 100 x 25 flat bar in about 20 - 30 seconds. It cuts through RHS like a hot knife through butter.

The cut here is cleaner than it looks, my photo doesn't do it justice.

If I can't use the cut-off saw, the next option is a 5 inch and a 9 inch angle grinder.

For the holes in the hooks I used a plain old drill press with drill bits and an annular cutter.

To clean up rough edges it's a flap disc on the small grinder or a linishing belt that I made to fit a bench grinder a few years ago.

now this is really impressive!

I used one of those metal cutting blades in a friends place, years ago, but I only cut box sections with about 2.5mm wall thickness. Never dawned to me that it would handle 25mm solid bar. Have to get one of those. Is it a normal chop saw otherwise? The one my friend used looked like it. What speed is the blade running at?

With an angle grinder it would take ages...

The no load speed is 1500 rpm. If by "normal chop saw" you mean the cheap abrasive disc saws, it's similar but the base and vice is a little better.

I use the thin 1.9 mm cut-off discs in the angle grinder, so it cuts pretty fast too, but not normally as accurate as the cut-off saw.

I have a saw which should work, with the correct speed. Is the blade you use from Bosch or another manufacturer?

I've only used the Bosch blades - there may be others that will also work well but I haven't tried them. Normal price locally for the Bosch blades is about AUD290. I saw them a few days ago on Amazon for AUD127 each so I ordered 2.

For your angle grinder, I have seen some people that rigidly mount the grinder in a wooden fixture and use it sort of like a table saw with depth guides and angle guides screwed to the deck of the fixture. Sort of a router table but with an angle grinder blade being vertical. I would recommend using some thick “plexiglass“ as a shield between the blade and your body.
